Does anyone out there make 'real', as in not hollow, heaterboxes for a 1 1/2 inch system? Everyone that I've looked into seem to be of the 'hollow' variety, rather than the aluminum finned, stock boxes that came on Beetles in the 60's & 70's. Even Gene Berg's 1 1/2 inch boxes are hollow, as are the boxes from Kymco, CIP etc. I think George had some boxes made for his car. Wonder if they were finned?
What a pain in the neck trying to find the right exhaust for my new 2110 motor! I do like the BAS 1 1/2 inch system, though.

To my knowledge the 1 5/8" heater boxes in my merged system are not finned, but they put out more than enough heat - probably more than the stock diameter boxes with fins. I would think the 1 1/2" heater boxes that are available will provide plenty of heat unless you like in Alaska. Any "fresh air" VW heat/defrost system will also benefit a great deal from a booster fan system.
Two things George: my new motor is a 2110 with 044 heads (no work done to them) 110 Engle cam, 82 crank and 40 Webers. In a few years a want to get the heads done and move up to 48's or fuel injection. I know that a 1 1/2 inch exhaust system will work fine on my new motor but will the 1 1/2 inch system be too small for the motor when I get the head/carbs done? BAS website states that their system is good for 140-150 hp, which is what I think my motor, with the carb/head update, would put out. If a 1 5/8 inch system is a must, the only place I know of that makes 1 5/8 " heater boxes is Berg and I think they're mated to a fully merged system. I know you had your boxes especially made for you.
Second, where are your electric fan(s) located?
My 1 5/8" merged exhaust with heater boxes was custom made by Art Thraen, but Art doesn't make them any more. With ported 044 heads, 42mm in. and 37.5 ex. valves, 8.5 compression, Web Cam 121/125, dual 44 IDF's, and 30 degrees BTDC total timing on Bosch 009, and open 1 5/8" merged exhaust (no muffler) my 2,110 made about 158 BHP @ 6,250 RPM on the CB Performance dyno. So your bhp goal is readily attainable.

The IM heater's booster fan on my car is located under the dash board.
